Every summer we get the same phone call. A shop owner somewhere in regional Victoria has a lightbox they bought four years ago, and it's turned a sickly yellow in the middle. The logo is barely readable at dusk, half the letters are patchy and there's a dark stripe running along the bottom inside the acrylic. Nine times out of ten the fault isn't the design and it isn't the installer. It's heat, and cheap components that were never going to survive an Australian summer.
The problem starts with the LED modules. A cheap 12-volt module from a discount supplier is typically rated to about 45 degrees ambient, which sounds generous until you realise the inside of a sealed lightbox sitting in full western sun at three in the afternoon gets to 60 or 70 degrees easily. Once the junction temperature climbs past the limit, the phosphor coating on the diode starts to degrade. It doesn't fail outright, which is the sneaky part. It just quietly loses brightness and shifts colour, so half the sign goes green and the other half stays white. We use constant-current drivers on every illuminated job now, and we bench-test every module run for four hours before the box gets closed up. If a driver is going to fail, I want it failing in our workshop, not above a client's front door.
Acrylic is the other half of the story. There is a big difference between cast acrylic and extruded acrylic, and the price gap means plenty of suppliers use the extruded stuff without telling anyone. Extruded acrylic is fine indoors but it yellows badly under UV and it's prone to crazing around drilled fixings. We machine cast acrylic on a three-axis router, then edge-polish. Yes, it costs more. But a lightbox face that still reads clearly after eleven summers is a much better deal than one you're replacing twice a decade.
Condensation is the third killer, and it's the one nobody thinks about. Temperature swings between a hot afternoon and a cold Bendigo night pull moisture into any box that isn't properly vented or sealed. We fit a small Gore-style breather membrane to every illuminated sign now, and we seal the enclosure with a proper continuous gasket rather than a smear of silicone. It adds maybe eight dollars to the build cost and it saves a service call in year three. If you're spec'ing a lightbox and your supplier can't tell you how they handle heat, condensation and UV, that's usually the answer you need.
